If none of the wires are melted how do you know it's bad , do resistance checks verify it's bad , to me it sounds a bit like a flywheel that has lost magnetism . Are these OEM stators or chinky chanky Chinese stators we are talking about here ?

Clarify what is happening , when you say it smokes the stator is it melting the black ground wire on the stator and of course the wires next to the ground wire ?

If that hole is right under the insert , count yourself lucky, at least you have a backer to build up the fiberglass onto, use epoxy resin and fiberglass cloth for the repairs , no need for expensive repair adhesives here.

yep that's the exact same process I used, I have had them so damaged that I cut the whole top of the seat off and glued in a new piece and shaped it , I did an HX seat that way with salvaged foam from a dead ski , I also did a Waverunner XLseat that way and made it into a flat seat on a sales ski .

They just plug up color to color, the only instance where you might have an issue is if you are trying to put a 62T CDI into a 61X or vice versa as the ends on the white -red wire are different requiring a jumper wire, anything else should be plug and play.
