I started on the handlepole yesterday with the DA sander and some 40 grit paper, I was able to round the corners some but not enough, so this morning I started at it with the grinder and flap disc. if some is good them more has to be more better right ?

At any rate I was able to get the corners rounded nicely but hey why stop there ?

The 300SX handlepole cover is a weird plastic piece, actually it is two pieces lap jointed and thermal spot welded together, when I did the 300SX I ground the joint down and glassed over it so I did the same on this one, I also laid up some tape on the corners and a couple of layers on both sides and filled in the depression with a few layers of glass, when that dries I am going to do some reshaping with two part foam and glass over that to give it a more rounded shape.

That hump you see on the pole is necessary for the steering cable to bend up into, on the 300SX i believe I drilled through an aluminum support and ran the cable through it, I could do the same here but I probably won't.

It don't take long when you know what you are doing, this is basically the shape and it looks like it was made that way.

Now I just have to sand that down about an 1/8 ' to make room for the glass and fairing compound . solidify the foam with epoxy, . glass it and finish it off with fairing compound.

So this pole pad is an interesting little project, I started with the original pad and cut the length way down, I wanted it much wider also, I added some pieces out of expanded PVC which was 3/4". .

I cut that down to 1/2" on the table saw, the plastic base piece I am attaching to is not 90 degrees so I matched the angle on the table saw and cut the angle into the piece.

The pieces are also not flat, the expanded PVC is thermoformable at about 150 degrees so I heated it up with the heat gun and bent into shape, then I attached it to the plastic base with 1/2" stainless staples, the PVC is very dense and holds any type of fastener really well. None of this will really matter when the cover is stapled on and the pad is riveted back on it.

Some of the original foam on the very back of the pad was badly deteriorated so I cut that away and glued new foam in place with 3m Super77. This is kinda like a helmet, you want the foam to be in good condition in case the worst happens. I cut what was left of the original pole pad into two pieces and used them for the outside pieces.

Then using my favorite foam shaping tool, a long serrated kitchen knife I stared shaping it up, we are not at the final shape just yet I will probably taper it way off on the front and I still have to add two small PVC pieces at the very end, I will glue those together with epoxy and staple them onto the base.

That last pic is the pile of Styrofoam left from the massacre. I am waiting on the glue to dry right now.

I ordered a sheet of black EVA foam off of Ebay this morning to cover the handlepole pad with and a giant bottle of superglue, I am going to contact cement the eva foam to the styrofoam to get a good smooth surface.

The Jettraction FREESTYLE turf kit I am using comes with material cut to cover the rub rails with , I just need to superglue the pieces together to make one long piece so I won't be using the rubber trim on this ski, it didn't look right on this ski anyway to me.

The kit was on closeout at WSM and I bought it a long time ago, it is for a RN but I am using Hydroturf 26mm plush underpad and I can make it all work out just fine on here, the turf job won't be perfect but I am sure it will be good enough for this ski.

I also got the corners of the hood cut down and the surfseal installed this morning, I am not gluing the ends as it will have to be removed and put back on when the ski is painted.

Today I am probably modifying a scraper blade and using the multitool to remove the old hood seal from the ski.

This part is kinda funny, I say this is a no budget build but that is not entirely correct, so far I have sold the Blowsion exhaust outlet, the footholds, the front rubber Bumper , the handlepole and the handlepole pad off of this ski, after buying the driveshaft, midshaft, ride plate and intake grate and the turf kit and surf seal I am probably somewhere around zero dollars actually spent right now.

The stock hood seal pulled right off no scraper needed , maybe just a little sanding before painting the ski. Also it looks like the Surfseal raised the hood just a bit so no need to take any more foam off the hood to match it up, I can go ahead and glass it up.

I like the foaming you are doing to the pole. In one of the RSKI riders videos on youtube they say don't replace your stock SJ pole with a two-tube breather-pole because the stock SJ pole has foam in it which rights the ski up to sideways when it is upside down in the water.

I may actually cut some blue foam and stuff it in the recess of the pole, at first I was worried about the weight of the pole but I have a Superjet pole spring here somewhere if I can figure out how to make it work with this pole, this hull had a scupper already installed, I left it but yes the sellf-righting feature was foremost on my mind with that scupper.

We all know what happens to scupper equipped skis when they are upside down.

I don't know if I will use the scupper or just put an expanding plug in it and ride but I do know I am not taking it out.

I found a couple of rear pole covers for the 300SX , it looks like it will work perfect if I cut a few new holes for wires and cables to run , the steering cable can run through it just as it is., OI will also need to add a metal bracket behind where the spring rides on the pole for support, that happens to line up right where two bolt holes for the cover are so easy peasy.

I also grabbed a handfull of pole springs to see if anything would work, the closest match was and old school 550 pole spring , I have two of them, the first one I put on wasn't strong enough, so I scientifically calculated the exact amount of leverage needed and with a 12mm box end wrench I gave it three ugga uggas, turns out it was a good guess and now the pole is standing prouder than a Viagra addict on a Saturday night.

Had to make a Dollar General supply run this morning, what kind of supplies can you buy at Dollar General you may ask, well paintbrushes and popsicle sticks for sure , dixie cups for mixing epoxy, vinyl gloves and several other things.

I didn't want colored popsicle sticks but that's what they had so that's what I got.., one thing is for sure I won't have to worry about misplacing popsicle sticks anymore.

At any rate yesterday I poured on some more foam because foam is a lot easier to sand than fairing compound, I sanded that down then put on a coat of epoxy resin to harden the foam and have something to lay glass over, I 3M Super 77.ed the pole and the glass and stuck it to the handlepole, I would have wet it out but I was out of brushes thus the Dollar General supply run this morning.

While I wasn't doing anything else yesterday I started on this piece, all you have to do is sand till your arms feel like they are falling of , its amazing what you can do with a little time, sandpaper a Dremel polishing kit and elbow grease, most people would find it hard to believe this is a stock piece.

Well just call me a cheapskate I guess, I had a new Yoga mat I bought just to throw down if I had to climb up under a ski really quick, Maggie our new bulldog terrier mix liked it a lot, it 'didn't survive Maggie that well but there was enough left to cut two pieces for underpadding, so sorry Blowsion maybe next time..

I have the 26mm plush on my 300SX and its great although way overpriced, same goes for the kicktail, do I want a kicktail, sure I do, do I want to pay $36.00 plus shipping for a piece of foam , nope not really, no. So I made a kicktail out of leftover camping pad, you know what once the turf is covering it will anyone really know they difference , only my wallet can say for sure.

I also got busy on the rail turf, it comes in five pieces but Charles taught me how to splice it with a razor knife and superglue to make two full length pieces, I only wish this turf job would turn out like one of his , he is a turfmaster for sure.

I got the steering put back on and mounted the ODI grips, these are 120mm and they are going to be too short, time to order some 130mm's, I also found one of the finger throttles, somewhere around here I have a KVPI but this one will do for now , just mocking things up anyways right now, I put the new steering cable in and the steering is smooth as butter now.

I have to cut those side pieces for the turf and I really needed the deck mat mocked up to see how that was going to work out, I can make it work for sure.

The epoxy finally dried on the handlepole, that is after I mixed up a hat batch and recoated it, dammit I hate it when that happens, I hate epoxy for layups . too much babysitting time involved, I am going to fair out this handlepole then gelcoat it to give it a black base, after that it Carbon fiber time but with Vinyl ester, not with epoxy, the gelcoat will stick to the epoxy with a good 80 grit sanding regardless of what you have heard otherwise. For damn sure the vinyl ester will stick to the polyester gelcoat.
 
I bought undermat neoprene foam from thefoamfactory.com the overall price is close to the same but you get twice the amount of material plus it's available in lots if thickness from 1/8 to 2". 3/8 HT underpad 17.5x48" is $21; 3/8 FF neoprene foam 24×80" $28. The FF pad feels a little softer too. I haven't used the padding before but I'm about to turf my superfreak so ill let you know how it goes

I saw a couple of people say the yoga mat absorbed water but I tested a piece of this and it does not so I should be good to go., I do have more builds coming up so please let us know how that foam works out for you.

I got the info from @Sanoman I believe he has used it with success. He is a go to for all things turf.
