Starter/bendix rattling? What did i do wrong?

Ive got a nasty metallic rattling type sound at low rpm (idle or just above) and the tone changes distinctly if i press on the flywheel cover. Any ideas what could be causing this rattle? The bendix also seemed to have trouble engaging a couple times. Like when i hit the starter i would hear it spin but not spin the flywheel. Is it tie for a new bendix? It seemed like it was in good shape when i had it out the other day but i dont know how its supposed to feel really. Im not to sure what to do aside from taking the cover back off and looking around but i need to order a new gasket first.
Lastly, think its safe to ride? I just got the motor rebuilt and took it to the lake yesterday and rode for a good 15-20 minutes on it. Once above idle the sound goes away and the motor feels smooth.

I wouldn't ride it till I got the noise fixed. Could be something else about to rattle off and get ingested.

What happens when you run the ski without the cover? Can you see the bendix disengaging?

I think your bendix is rubbing/pinging of the flywheel ring gear.
You should take care of that before riding again.
Make sure the bendix is in good shape, and make sure you have the spring & two washers in the flywheel cover.
 
Crap... I was wondering where that spring in my shop came from!
Where does the spring go? between the bendix and cover?

Yep, just walked out to the shop to find two washers and a spring... Cant believe i wouldnt double check that. Everything else is perfect and i know i got the larger washer behind the bendix. I guess ill head down tomorrow and pull the flywheel cover. Think it will hurt to reuse the gasket with some extra sealant? I already have it sealed up pretty good with some 5200.

If the gasket comes off clean, you should be fine. Do use extra sealant, though.

Put one washer into the bushing in the flywheel cover.
Then put the spring in.
Then put the other washer on top of the spring. Might put some grease on the top washer to sort of "glue" it into place while putting the flywheel cover back on.
