how does to much ring gap cause piston skirts to break?

I cut my riser bars down to match my straight bar width, but then realized that I cut them to much to fit a grip, trim lever, and start/stop switch on one side with the riser bends; everything fit on my straight bars since I wasn't dealing with the riser bend. lesson learned the hard way.

thickened epoxy or 5200 will work. Better yet, double it up. Epoxy it in then 5200 over the epoxy to keep water from finding a way in. add drains, run a trim tube, add a 4 inch wide strip of fiberglass to the bondline after filling the crevice with thickened epoxy. And don't glass to gel...

what specifically makes it a pile of garbage?

typically, the foam up high in the sides is dry, its the foam down low that gets wet and holds the water. So, I would say leaving the foam in the sides is acceptable. Now is the perfect time to put footholds in if you have any inclination to do that.

also try a balled allen to get to the powervalve mount bolts out to gain more access to remove the manifold bolts.
