yes i have. don't forget to unplug the ebox from the start/stop switch before pulling the motor.

i have gotten pretty good at pulling the motors. i can do it in about 15 mins from start to engine sitting on the floor or bench.

not sure if this was clarified. fuel tank has to come out too, (if it can) take the battery out, then the fuel tank, then you can see the ground in some cases

edit: remove the throttle cable also.

to pull the tank you have to pull the battery tray also.

most the time the ground is on the back of the starter where the mounting bolt goes. it is almost impossible to get to the starter.

you do not have to loosen the bed plate to change the ground wire just need the engine out to where you can get to the back of the starter. if the starter is bad you can loosen the bed plate a little and get the starter out to replace it. either that or remove the exhaust.

kawtipper just went through this on his build. he replaced every thing in the ebox and it ended up being a broken ground wire at the battery. had to pull the engine to get to it. it is not as bad as you think to pull the engine, nothing like a car. way easier.

I would like to take the motor out and clean the inside of the haul. It looks horrible cause I let all my friends and hussies ride(takes on tons of water) the 650 while I fly by on the FX-1.

I have replaced the ground cable and I am still having the start problem (hit start button and nothing happens besides a little pop in the electric box). It only happens once in a while but otherwise when it works the ski starts perfect!

Is it the start/stop switch??
what is the best way to get the switch to work proper again?? any cleaning methods??

It's not the switch. You say you can hear the relay popping in the ebox, so obviously the switch is okay.
I would suspect the relay itself at this point.

not really, it is a sealed unit basically, and only about $40 new I think.

use test leads and take 12v from batter to the small leads on the relay and if it doesnt connect the big lugs ( spin the starter) its toast.

normally when they click they are working, BUT ive seen a few of these Kawasaki and Yamaha relays that clicked, but didnt complete the deal.

Ill test and send you a used one if you want to try and replace it to test.

I WILL need it back though, the last time I made an offer like that I got dicked over.
 
Do yourself a favor before dropping engine back in

- Drill a hole/2 for a side pissers & install
- get an aftermarket pipe if you want to keep the 650 the coffmans is a great pipe..
- ( dual cooling ?? why not while we are at it )
- Or even swap to 701 engine

I mean the ski starts almost everytime and runs perfecto but once in a while when I hit the start button it makes the pop noise and then I release the start button and press again then it works!! Could a crappy/dieing battery cause this issue also?
 
could be, but not likely b/c it is an intermittent problem. but that doesn't mean anything. wydopen opened an ebox once to see one red cable completely snapped off the post it connects to inside the ebox.


I had this happen in an ebox with the same exact symptoms that marky mark has. The wire coming into the relay had corroded so badly that it "broke." It was arcing and sparking, and would every once in a while arc strongly enough to kick the starter over.

OPEN UP YOUR EBOX and see what the heck it is.

for now though, clean all the connections, charge the battery, and it will likely cease to be an issue.
