Not a really good freestyle option is it? I'm assuming that's what your looking for? I thing the sitdown trim motors are a little too slow. Just my opinion
Here's a pic that I found that im kind of referring to when it comes to milling. Look at the headpipe in this pic and you can see where some material has been taken off. I must say though I don't know how much was milled off or if this will even work.
The problem with the fiberglass is it will be below the bond line. So now you need tubbie sponsons on both sides and your gonna be cutting them up as well. Certainly more than a day project if you want to glass it correctly, sand, prep and paint.

What about decking the cylinder and head. When you had the engine blow up maybe those bolts blew out enough to warp your cylinder??? I don't know just throwing it out there.
this is what a factory pipe screw looks like, the tapered smooth end fits in the inner jacket of the headpipe to seal off water. So I'm betting a normal screw in there would not seal very well if at all. As far as compression 180 is a safe psi to run in a motor to get hp while still being able...
Your head gasket issue and water in the fuel are two separate problems. Use some 3M 1211 gasket sealer on the head and torque down appropriately. As far as the water issue maybe tighten up that fuel cap or check the cap to see if the rubber gasket is still there, or you might be drawing water...
All those aftermarket parts and no high compression head? That's kinda strange. I do know the factory screws have a taper to the to fit in the hole better.
I would guess you could just copy what all the sxr 1100 are running for an impeller and fine tune from there. That should be the easy part as there are way more sxr builds
I have never seen inside a 300 hull but I know a 440 and 550 motor are practically the same. So I would think a 550 would fit with no issues if a 440 fits
Well the pisser on the right hand side is just a drain for your fuel cover area so there really shouldn't be anything comming out that. However I'm not really sure why your having engine trouble.
