2 of us at 3DAgent have been modeling products for over 15 yrs. Recently, I've found a local company that can output my models to dense foam. The limitations are; it's a 3 axis router w/ a 4" throw. There are ways I've circumvented these limitations, (slicing the model, then reassembling). As an example, our current project is 6'9"L x 18"H x 3'W

I'm throwing this out there as a service to anyone interested. It's a useful tool for developing perfectly symmetrical models/plugs/molds. We are in the process of offering this service to companies and individuals who need to develop prototypes or molds for a fraction of the cost of traditional techniques.

With this technique, a part can be modeled from a sketch or drawing, output to 3D, molded, then laminated parts can be pull off (1 to 100).

My profession is Design, so I've worked from napkin sketches to E drawings.
