Ski Background:
The ski was purchased from a friend for $1500 and was completely stock w/ low hrs. It was run on flatwater until about two years ago when my bud Ted bought it from a rec rider in Orlando... It had never seen saltwater.... Ted rode it very rarely, because he had two other jets that were newer... This thing basicly sat around and just got run on the hose alot... Nice find, huh????

First Phase:Stripping/Grinding/Cutting
I started stripping her down, grinding the ribs on the inside of the engine compartment and prepping it for paint and re-inforcement. This usually the worst part of the process IMO... Very dirty and itchy not to mention the fumes... Once I got all that fun done, the pumps out, all the trim is removed, she is sanded down and bare... I cut holes for my footholds, Lowes one-way (check valve) It's actually a "sump dump drain valve".

Awesome post!

If it only took as long to do the work as it did to read this post.

Second Phase: Glassing/Carbon/Re-inforcing/Filling
I re-inforce the sides, nose, bottom, tray, bracket area w/ carbon/fiberglass. Then I glass in my footholds and epoxy my "one way" valve into hull. After that, I fill the OEM fuel fill w/ heavy cloth fiberglass until it's close to smooth. Once that is complete and dry you can start filling the fuel fill in smooth w/ a premium body filler... also fill any scratches you may have around the outside of the hull. When that is dry, sand w/ DA "orbital sander" or sanding block and sand smooth w/ 80 (if needed) then finish w/ 180grit.
FYI - I prefer using a sanding block for accuracy...

Third Phase: Fill Prime/Sand/Seal/Paint/Clear/Graphics
Now the fun starts... she is starting to look like something... Now that everything is sanded and cleaned w/ a decent pre-paint cleaner and tacked off w/ a tack rag, you fill prime it w/ a decent filler primer... Make sure you get some nice heavy coats on there. When that dries, you want to get a can of flat black spray paint and lightly coat the ski w/ a "guide coat". This process will help you see when you're scratches are when you are sanding the ski down. Just sand until the black paint is gone and there will be no scratches left. :27: Once you hace everything sanded and smooth (like a baby's ass) you'll be ready to seal the ski. It is very, very important for you to seal the ski before applying the base coat. If you don't the strong thinners in the base coat can and will lift the primer... and that can get ugly quick, not to mention expensive. Ok... Seal it then wait till it's dry tack it off and you are ready for the base coat... This is pretty simple... apply the color then clear it w/ 3 coats of clear... Now all the difficult crap is done, it's time to slap stickers on there.... I recomend waiting a week or so before applying graphics, then call www.Northgraphics.com (http://www.Northgraphics.com) :cool2:

Fourth Phase: Installing New and Existing Parts/Fitting/Engine Installation
Now that she is all lookin sweet... It's time to install all the parts and trim, Fit any new parts. Fitting aftermarket parts is part of this process... Stuff doesn't always fit perfectly, that is understandable since this is a complete custom job through and through... Be patient and ask people here on the forum if you have questions about aftermarket parts... After all the parts and trim are installed, it's time to drop the motor in and align it w/ the intermediate shaft. follow your Yamaha Manual on any technical issues like motor alignment, electrical specs, and so on... For motor upgrades/questions and info, call or email Paul at www.JrMagoos.com (http://www.JrMaggos.com). He is a freaking encyclopedia of engine knowledge.

I did the dual cooling setup:
#1 colling water inlet, T into two lines, then to bottom of exhaust manifold
comming out of head w/ two outlets, then T them to one and bypass.

#2 cooling water inlet to bottom of headpipe, then out of the top of the headpipe, then to T, then one to bypass and one to expansion chamber..

180grit usually. I guess you could finish it off w/ 220 or 360, but I want the fill primer to stick good...

After I fill prime it and guide coat it, I like to wet sand it w/ 400grit wetsand paper for the final sand...

Update:

I had to move the steering pivot bolt to the middle hole on the turnplate to prevent the steering from bottoming out and bending the shaft.

fyi:
I still get the same amount of steering throw, ya just have to turn the bars another .25" to get the same throw...

I will be doing periodic updates when/if things need to be changed or modified

I widened my steering stop so I could run extremely quick steering without hyperextending the cable. It is a lot of fun riding waves on the inside with super quick steering.

I thought about that, but it's only a 1/4" more that you have to move the bars... I don't think I'll notice it...

the ski is nice, I like the footstrap and the reinforcement pretty well.

Of course there are a lot better skis out there . But I think it s something special caz you did all that work on your own and didnt just let somebody do it. and As the picutres show, you did it very good. :hail:

How is the front end doing on this hull? That was the beauty of squares, they were easy to patch up since you could cover them with the rubber cover and nobody knew how trashed ther were underneath.
