Please excuse the context in witch written and adapt to use here...
Well yes, this is another freestyle build up thread which most all mods have been covered before. I have taken so much from this web site and from this great community of guys (and occasional gal) that I would like to give back what I can and let others see what I was able to do. I started out as a complete novice and now, thanks to every, one I have been able to make a great ski. (not finished yet tho) So before you click that x give it a try.
Story Line:
Summer of '04 --- rode a superjet 3 or 4 times
Summer of '05 --- rode same ski a few times then owner sold it to me
Superjet 1:
1991 Yamaha Superjet
stock motor
milled head
Skat trak 9-17
ride plate
UMI intake grate
Fall 0f '05 --- bought a superjet off ebay in Ohio
Superjet 2:
1994 Yamaha Superjet
Protec pipe
protec exhaust manifold
stock 44 single carb
motor work done by Group K
-milled head
-81mm pistons (701cc)
-primer in carb
-choke plate taken out
-flywheel lightened .4 lbs
-clylinder and head decking
-intake manifold work
Winnter of 05' ---the work began...
Goal is too make my first hull all nice and then do a motor swap.
End of this summer the '94 hull is getting sold with the stock '91 motor.
Main focus is too get hull,pump, and handling up to par. Next year if finances are ok (college kid) ill do a motor build.
Im far into the process and I took photos so I will continuisly add my steps to the thread.

Hull Reinforcment Proccess
Material:
-All from Uscomposites.com
-Ill add my detailed list soon
Proccess:
Washed Hull
Used grinder to grind ribs off bottom and top half of hull
Vacumed and Wiped Hull Clean
Filled in bond line with WS404
Poured extra filler in nose to fill gaps
Filled over bond line again to build up more and smooth out
Filled lip under hood rail so I could bring the glass up and out
Poured extra filler in nose to fill gaps
Roughed up entire hull with 120 grit sandpaper
Wiped Hull Clean with water only
Used a bath towl to make a pattern for each side
Cut out two Pieces of glass for each side
Spread resin over one side
Layed one sheet of glass
10 minutes later did second layer on same side
Added black dye to second layer (looks cool!!!)
Pressed with fiberglass roller
Watched it dry for 2 days
Flipped Hull and repeated on otherside
Comments:
This was my first time using fiberglass.
It turnned out great, if I can do it you can too.
I ran glass all the way up and under to hood lip for added strenght.
I also ran glass out 2 inches at bottom.
Deffinatly buy a roller it realy helps.
Buy the easy disspersing pumps they make for quik, easy, acurate work.
Uscomposites is half the price of westsystems resin AND ITS GREAT!
I will lend out my patterns to any one who asks.

MORE REINFORCMENTS
I forgot to mention these little jobs.
I layed strips under the pole mount.
One strip all the way around rails.
Back of dash to make new holes for controls.
I used the 3" cloth tape from UsComposites.
The proccess it preaty self expainatory.
I also filled in old holes with some left over resin mixed with WS404 filler.

Carbon costs more,
Carbon dosent flex,
Resin turns color and makes carbon look bad,
It was my first time doing this proccess and I didnt want to mess it up!!
I kinda wanted too but opted out mainly beacuse of cost and flex factor.

that really does look good, I have to ask, how much dang black dye did you ad?
I was looking thru the pics, my 9 year old son here by my side...
he said " dad, why did that guy epoxy a towel in there and paint it black?"
I must say, the pinkish towel threw me too....

Well,
As for the black dye I bought the smallest container form Uscomposites for like 4 dollars I think. I put one scoop from a tounge depreser in the resin! So that means I have enought to do about 20 more skis!!! Oh well im sure I can dye my roomates laundy or something that would be realy funny.
As for the towel... hey you use what someones willing to give to me and "never get back" LOL.
Now the booze and work. I would be glad too help some one else out however... Im 18 so no booze, wouldnt want to get you in trouble haha. You look a little far away from me Im in PA. But if your ever in the niegborhood I bought too much resin and too much cloth I have enought to do another ski so...

That looks totally awesome. What did you use for the black dye? And how many layers of cloth did you use..just 2?
What about using Fiberglass mat instead...do you (or anybody for that matter) have any opinions on mat over cloth?

The black dye I ordered form uscomposites with the rest of my suppiles. It was like 4 bucks and I have enought to to like 20 more skis.
As for mat. I used biaxial thats one layer of mat and cloth sewn together. Its best for strenght and bonding. Two layers per side is best I would say. The cloth alone wont give you much strengh. Cloth binds better so I put cloth side against hull. So my layers go Hull, cloth, mat, cloth, mat (hence two layers of biaxial). Cloth has a smoother finish. Some people seal off with a 3rd layer of cloth only for looks. I like to black weave look I got tho.

FOOTHOLDS!!!
Goal:
To install footholds with screws and glassed in:fingersx:
Materials:
Marker
Dremel
Chisel
Grinder
Cyclone footholds from a board member
3m 5200 Glue from Lowes
Screws from shelf
Drill bit
Screw gun
3inch fiber glasstape from Uscomposites.com
Resin and hardener from Uscomposites.com
3lb Density 2 part foam from Uscomposites.com
Step by Step:
Held footholds up to tray and marked area to cut out
Used Dremel with cutting wheel to cut out fiberglass
Chipped out Foam with chisel
Ground edges to 45 deg for better fit
Test fit
Finesse it in
Drill hole on top rail to pour foam thought
Keep hole to glue back in
Drill holes in foot hold for screws so it doesnt crack
Dry fit (screwed in only)
Glued and screwed in
Insert screws from top to bottom
Wipe excess glue
Let glue dry for 7 days
Mix and pour foam (a little goes a long way
Cut fiberglass strips 6 per side
Layed glass
GET OUT ALL BUBBLES!!
Glass back in the hole from the top of rails
Sanded smooth
Walla!!!

3/8 high temp cooling line, you can get that from Jr Magoos I believe. Hardware stores also carry it, if you want just black.
I think Jr Magoos sells fuel line 2, I asked Paul about some clear orange for my ski, he has it...

Well spring break is over :aargh4: And Im back to school:rolleyes: Good news is I got a lot of work done on the ski over break.
I dont have the time now to put it all up in step but Ill show of my paint job until then. I am getting in thouch with Abe at northgraphics and hopefully we can dress it up some more. Any sugestions??? As many know (due to all my anyoing questions) this was my first paint job and first time touching a gun. It turned out great in my opinion the only problems were when i rushed the clear coat at 5 am and gaot a few runs:17: It took 21 hours to do. I wouldnt recomend a tri coat for anyones first paint job.
Please let me know what you think. Im not sure were Imgoing from here but well see. THe turf is grey and the pole is powder coated black (ouch it was pricey).
Leave me some feedback and suggestions for stickers:arms:

Wanted to post this real quik. I got my handle pole back from the powdercoaters. It was 130 buck to have the pole and mounting braket sandblaster and done up in glossy black. They did a really nice job:biggrin: , it was just really exspensive IMO.
Just think I might hate it and want it choped short, then I have to paint it again!!!:frown:
I did a step by step of putting the UMI on it but I'll ad that later.

Rail Extentions!!!
Goal:
Extend rails 3/4 inch.
Not pay $100 for a rail extention kit.
Homebrew something better.
Material:
Composite decking spidles
WS 404 filler/glue
Fiberglass Filler (duraglass)
Clamps
Paper towels
Marker
Hand saw
Table saw
Step bt Step:
Flip hull on top deck
Rip Spindles in Half on Table Saw
Sand with 80 grit on spindle side to be glued to hull
Sand paint off hulls rails
Hold board up to back half of hull
Hold other half to front
mark where two pieces meet
Bend board to shape of hull
Do a pre-clamp on (dry fit)
Set clamps up for fast use
Mix resin and hardener
Add WS404 untill a thick pasty substance
Pour glue on boards
Clamp board to ski
spread clamps out at first then add clamps in between for tight fit
Repeat with upper board but work from back (flat) to front (curved)
Add WS404 to fill gap at end of boards
Wipe excess glue off!!!
Leave cure 12 hrs
Remove clamps
Repeat other side
Take hand saw and cut at angle to feather ends in
Use 60 grit disk on grinder to mold to the ski
Add filler and keep on molding till satified
Sand down bottom of rails so you dont cut yourself ridding
Flip ski to top
Use filler to smooth top of baord to ski
YOUR DONE!!!!
Conclusion:
When your all done they are very strong! Let them cure fully (24 hr) before you test them. You will hve to rought up the rails to put turf on them.

Well.... this is my first freestyle ski and last summer I was trying to stand on the rails and stuff. I was online and saw other guys do it too to help with "tricks". I mean it wil be nice to stand on to get to the front of the ski and its more to grab a hold of too. I guess I just liked the idea and it cost me nothing! So we will see how usefull they are this summer I guess.

BILL Reinforcment and Stylin:cool2:
Goal:
Have a stronger more durable bill for my squarenose. Lose the ugly fuel door. Not spend 200 dollars on an aftermarket one. Repair broken edges.
Material:
WS404 Filler
Epoxy Resin & Hardener
Duraglass Fiberglass Filler
DolphinGlaze Filler
Mixing Tubs and Sticks
Old Magazine (I found it usefull to mix on a page then rip out and repeat)
3" Fiberglass Tape
Power sander
Sandpaper (2 sheets 180, 1 sheet 220, 1/2 sheet 320wet, 1/2 sheet 400wet)
2x4 (for wieght)
Step byStep:
Rough up underside of bill with 180 grit
Cut proper lenght fiberglass tape for lower sides of bill
mix resin and lay glass on lower sides
wait till resin is cured
Rough up underside and fuel door where you will glue it down
mix WS404
(I decided glass didnt make it strong enought so I put WS404 all over the under side)
Glue fuel door down
flip on top
Spread WS404 on the underside
- thin where you layed the glass and thicker too top
Let cure
Should be sturdy and strong :smile:
Use duraglass filler to "feather" in fuel door
Sand with 220
Use dolphin glaze to fine touch the "feathering"
Sand sand with 220
Sand sand with 320
More dolphin glaze
Wet sand 320, 400
WALLA DONE!!!!
Conclusion:
I originaly only planned to glue down the door, feather it in, and lay some glass underneath. I had lots of WS404 left over so I decide to try this. It worked great and fit on fine. I had two little high spots but I sanded them down quik and it works. I screwd it on with 2 stainless screws and washers in the front and two in the back. It feels like it is "at one with the sk"i lol.

noob question but whats dolphin glaze? I assume its some sort of filler that doesn't have to be mixed with epoxy? I glassed in the vents of my square hood and now I'm trying to smooth it out. Where'd you get dolphin glaze? Marine shop? Boat us? or a hardware store?

I see what you were saying. Mine were actually screwed on but, I didnt put any thing else on them, just glued on the side rails.

I got all my supplies from a local PPG paint store. The dolphin glaze is just a real thin glazzing putty. It setup fast and was real easy to work with, thats why the store recomended it for me for my first time with this type of stuff. It kinof self levels too its good stuff. We'll see how it holds up.

Im saying I DID beacuse I add the extentions too it. The stock side rails are slippery and I didnt know if my glue would work on it. I think turffing over them is fine in your case.

How nessacary is it to replace the bushings in my handle pole? They look fine and I dont realy see the valuable reasoning.

If your pole has some side to side play in it, its time for new bushings. period

BOTTOM REBUILD
Goal:
To fill in scratches on under side,to add a little beef to the spots that get beat the most, and finally to rebuild the shape of the goarged rails in the back.
Materials:
Fiberglass Filler (duraglass)
Dolphin Glaze (polyester putty)
old magazine
old screw driver
tounge depressers
Plasterers Knife
Paper towles
Sand paper (120, 220, 320, 400 grit)
Drywall Sand Paper (80 grit)
1/4 sheet sander
Step By Step:
flip the hull up side down (duh!)
start off by mixing some fiberglass filler on magazine with hardener
spread with putty knife thinly over flat part of hull
use sander and 80 grit to flaten out
repeat untill satisfied (to 220 grit)
mix filler and rebuild rear rails
sand and repeat untill satisfied (to 220 grit)
mix filler and fill gouges in double cups on each side
sand and repeat untill satisfied (to 220 grit)
go over entire hull with polyester glaze (mix little at a time and spread thin)
sand with 220, 320
repeat untill satisfied (320 grit)
sand all to 400 grit
Conclusion:
In the end it turned out real well. I probably added alittle more than I should have to some spots but... Im no pro and at most it might wiegh a pound or so more. Also I found it tricky to fillet filler in to cups on the sides, just be carfull not to put too much on there. It took a lot of sanding and sanding and sanding. It never looked perfect or good enought for me, but once I painted it it looks SWEET!!! Remeber its just the bottom and dosent have to be perfect. The main point of doing this it to get the protection and strenght back of a new hull.

I hated doing the prep work. I did not do as extensive a job as you and I left the pump shoe in. I got the major stuff and took it to the painter and told him "its the bottom, just make the sides look decent and put color on the rest". It is going to be banged up anyway. I wish I would have taken my time to do more body work but we will see how it turn out. If it was perfect I would not want to ride it hard............thats my justification and I'm sticking to it :biggrin:

GAS TANK MOD
Goal:
To set up my gas tank for internal fuel fill, and to use both stock straps to hold tank in place.
Materials:
oem gas tank
oem fuel pickup
oem fuel filler hose (from bill to tank)
oem filler cap,spout, screws, and gasket
oem fuel line
WD40
2 hose clamps
hand saw
heat gun
Pliers
#2 Philliaps Hand Driver
dremel with cut off wheel
drill with drill bit
Step By Step:
take out stock pick up assembley
remove pin with pliers
remove plastic housing
attach 6 inchs of oem fuel line to (ON) pickup
bend pickups to a slight angle
insert pickup into oemfiller hole on the back side
play around with lenght of hoses and bends to liking
use saw to cut a short peice of oem filler neck off
heat tubing
slide on to oem pick up and clamp down
slipe on to oem filler hole (heat and WD40 if nessacary)
clamp down
use cut off wheel to remove flange on oem pickup hole
clean up edge with razor
clean tank free of all debrie and shavings
insert oem filler cap n spout
drill apropriat holes
use hand scre driver to screw on
WALLA!!!!! or VIOLA!!! (as icerocket says)
Conclusion:
Wow! This was awesome and it scost nothing. It took me less than 20 minutes. Be sure to clean it good before you screw in the cap n spout other wise its a b#$%. Just think, interenal fillers from the big guys big money and this should work great. All the parts used were from the original ski. Props to the guy I saw do this first, I just modified it a little...

Thanks for the complements on the ski and paint fellas.... And to think the paint turned out gorriblw in my opinion lol
romack- I was surpsied how well your ski ran compared to other moneymotors - makes me want to buy a cheap 61x and self prot to compare (something to do over the winter)
yamasaki- gas tank mod works like a charm... no complaints here
I think I see a scupper or one way in my future.... after all I have to do something when its 10 degrees out

Well After the dozen or so pms in the past month or two I have decied to make my lazy ass finish thi thread.....:arms: well kinda...

You know I was thinking today.... I wish I would have picked up a new hull rather than destroying this project after only 1 year of use.... The hull is still my current ski, just wish I had the old version AND the new... even if it was without a motor haha...
